Why Shellac Blocks in Storage — and How to Prevent It

The bags feel solid, and inside is a fused slab instead of free-flowing resin. Here is the mechanism behind it, the separate problem of chemical ageing, and what each side of the transaction can do about both.

A consignment arrives, the bags feel unusually solid, and inside is not free-flowing resin but a fused slab. This is blocking, and it is the single most common cause of a rejected shellac shipment.

It is also almost entirely preventable, and it is worth understanding because responsibility for it usually sits somewhere between the supplier's packing and the buyer's warehouse.

Why it happens

Shellac is a thermoplastic resin. It has no sharp melting point; it softens progressively as it warms. Well below the temperature at which it would obviously melt, the surface of each flake or disc becomes tacky enough that pieces pressed together will bond.

Three factors combine, and blocking needs all three:

HeatThe primary driver. A container standing in the sun, a warehouse under a metal roof, or storage near a wall exposed to afternoon sun will all take the resin into its softening range.
PressureSupplied by the weight of the stack. Bags at the bottom of a high pallet carry far more load than those at the top, which is why blocking usually appears in the lower layers first.
TimeThe bond forms gradually. A hot afternoon does little; six weeks of hot afternoons under load does a great deal.

Two secondary factors make it worse. Moisture softens the resin and lowers the temperature at which it becomes tacky. Fines — the powder and small fragments generated by handling — fill the air gaps between pieces, increasing contact area and giving the mass something to cement around.

The one that is not about storage

There is a second, slower process that buyers sometimes mistake for blocking. Shellac ages chemically. Over months, and faster when warm, the resin undergoes self-esterification and polymerisation: the molecules cross-link.

The practical consequences matter more than the chemistry:

  • The material becomes progressively less soluble in alcohol, leaving more residue on filtration.
  • Insoluble content rises and the finish loses clarity.
  • Films dry more slowly and can stay tacky.
  • Life-under-heat values fall, which matters in hot-melt applications.

This is irreversible. Blocked-but-fresh shellac can often be broken up and used; aged shellac cannot be restored. Both are avoided by the same discipline — keep it cool, and use it in order.

What we do at our end

  • Material is fully cooled before packing. Warm resin bagged straight off the melt will block in transit regardless of how carefully you store it.
  • Food-grade liners inside multi-wall paper sacks, standard 25 kg units, which keeps individual bag weight — and therefore stack pressure — reasonable.
  • Moisture is a tested parameter on every batch certificate, because it is the factor most likely to turn a marginal storage situation into a blocked one.
  • Stuffing plans that keep cargo away from container walls and roof where possible, since those surfaces run hottest in transit.

What to do at yours

  • Unstuff promptly. A container standing on a yard in the sun is the worst storage environment the cargo will ever see. Days matter here.
  • Store cool, dry and ventilated. Away from direct sun, hot walls, and anything that radiates heat.
  • Limit stack height. This is the cheapest single intervention available to you. Fewer bags on the bottom bag.
  • Keep bags off the floor on pallets, to prevent moisture wicking up in humid conditions.
  • Rotate strictly first-in, first-out. Ageing is a function of time and temperature; nothing else prevents it.
  • Keep liners sealed until the material is used. An opened bag left standing takes up moisture.

How long does it keep?

Honestly: it depends on your climate, and any supplier quoting a single confident number is guessing. Stored cool and dry, shellac stays serviceable for a considerable period. Stored warm and humid, solubility can degrade noticeably within months.

Rather than trust a shelf-life figure, buy to your consumption rate. A buyer who orders a year's stock to capture a price saving and stores it in a hot warehouse has usually lost more to degraded solubility than the discount was worth.

Checking a consignment on arrival

Open a bag from the bottom of the pallet, not the top. Blocking presents first where load is highest, and a top-layer sample can look perfect while the base is fused.

If you find blocking, judge severity before rejecting. Lightly bonded material that separates under hand pressure is usually still fully usable. A solid fused mass that will not break down is not. Photograph the bag markings and batch number alongside the material, and send them with the claim — a batch number ties the material to its certificate and to the conditions it was packed under. The test that settles it is solubility, not appearance. Dissolve a sample in alcohol. If it goes into solution cleanly and filters without excessive residue, the resin is sound whatever shape the bag arrived in.
